Hi Mark,
This probably means the brushes are worn out.
I had problems with an Elmo ST-800 about 3 years ago where the sparking was coupling into the audio. I also noticed that I could pick it up on a portable radio pretty much anywhere in the house. Luckily for me I had a very lightly used Elmo motor so I performed a transplant.
-after that I could get the radio within 5 feet before I heard any interference. With my Eumig 800 series (brushless motor), there was never a hint of interference. (PS: The Elmo ST-1200 machines are brushless too, but I didn't own one at the time.)
In a well ventilated space I wouldn't worry a lot about the ozone, but then again the less sparking there is the less worry too. It's a naturally occurring part of the air and we breath it all the time, the thing is to keep the level down.
I'm kind of experienced with the cheapy motors in entry level model trains. Back in my youth, Dad watched TV or I ran my trains, yet never both at the same time. Better quality motors in good shape don't spark as much. I would hope a movie projector would at least start out with a motor as good as that.
(We reached a truce: Dad got cable TV and I could railroad all I wanted after that...)
If you could rebrush (or replace) the motors that would be the best thing, the issue there is finding the parts.
